First Engine Assembled for DARPA and Boeing Reusable Experimental Spaceplane

June 04, 2018 15:00 ET | Source: Aerojet Rocketdyne, Inc.

STENNIS SPACE CENTER, Miss., June 04, 2018 (GLOBE NEWSWIRE) -- Aerojet Rocketdyne has completed assembly of its first AR-22 rocket engine built for Boeing (NYSE:BA) as part of the U.S. Defense Advanced Research Projects Agency (DARPA) Experimental Spaceplane program. This new Boeing spaceplane, called Phantom Express, is intended to demonstrate a new paradigm for more routine, responsive and affordable space access.

Aerojet Rocketdyne's AR-22 engine, derived from the Space Shuttle Main Engine that was designed from the outset for reusability, is the main propulsion for Phantom Express. Скрытый текст "Phantom Express builds on our legacy of reusable space flight experience to provide the ability to quickly augment and replace on-orbit capabilities, which face an increasing array of threats from potential adversaries," said Eileen Drake, Aerojet Rocketdyne CEO and president. "Our immediate task is to demonstrate this rapid turnaround capability for this engine on the ground, paving the way for a demonstration program."

The AR-22 engine is capable of generating about 375,000 pounds (170,097 kg) of thrust and was designed to fly 55 missions with service every 10 missions. This reusability feature makes the AR-22 ideally suited for Phantom Express.

The reusable Phantom Express spaceplane will take off vertically and land horizontally. The vehicle will be equipped with an expendable second stage capable of placing up to 3,000 pounds (1,361 kg) of payload into low Earth orbit.

"The aircraft-like operations of Phantom Express are an important factor in the rapid turnaround of this spaceplane," said AR-22 Program Manager Jeff Haynes. "Additionally, the engine has a hinged nacelle that makes it easier to access and inspect the engines for rapid turnaround."

Aerojet Rocketdyne assembled the AR-22 at its facility at NASA's Stennis Space Center in Mississippi. The engine will undergo a series of daily hot-fire tests at Stennis starting this summer to demonstrate its ability to support the high flight rates envisioned for Phantom Express. These tests will also provide valuable insight that will be used to refine Phantom Express flight and turnaround procedures, while also informing the design requirements for the new ground infrastructure that Boeing is developing for the flight program.

Engine tests underway for DARPA spaceplane program

by Jeff Foust — July 3, 2018
...
The Aerojet Rocketdyne AR-22 engine is in the midst of a series of 10 100-second engine firings over the course of 10 days at NASA's Stennis Space Center in Mississippi. As of July 2 the company has completed six such tests and was on track to complete the rest on schedule.

The engine is a version of the Space Shuttle Main Engine with only minor modifications, said Jeff Haynes, AR-22 program manager at Aerojet, in a July 2 interview. "We're not designing or building any new hardware for this engine," he said. "We're taking and making use of existing hardware, most of it being flight proven."
...
said Scott Wierzbanowski, the DARPA Experimental Spaceplane program manager
...
Boeing is beginning to build hardware for the Phantom Express vehicle. The vehicle's liquid oxygen tank, made of composite materials, is currently in an autoclave being cured, said Steve Johnston of Boeing. "We're in the production of flight hardware, from a tank standpoint."

Other subsystems are going through a series of critical design reviews in the coming months, culminating in a review for the overall vehicle in early 2019, he said. Full assembly of the vehicle will begin in the spring of 2019.

On that schedule, flight tests of Phantom Express will begin in 2021, Johnston said. "There are a lot of different options on the table as to the specifics of the flight test program, depending on what the different stakeholders are interested in seeing us demonstrate," he said. That includes, he said, an original goal of the program of performing 10 flights in 10 days. "We're designing all the aspects of this system to be able to support flying on a daily basis."

"Things are going quite well," Wierzbanowski said. "I think we're pretty much on a very solid path of making this happen on the timescale that we want to."

Their mission is to test the engine every day for ten days for 100 seconds to prove its durability. The U.S. Defense Advanced Research Projects Agency is collaborating with Boeing and Aerojet Rocketdyne to create this huge advancement in space exploration.

The AR-22 is set to test again in just 24 hours. Aerojet Rocketdyne Director of Strategy and Business Development for Space Launch Tom Martin said, "We're trying to show that we can turn this engine around every 24 hours and that's part of enabling the Phantom Express as a rocket, a launch vehicle, to rapidly turn around launches so we can send things into space quickly and at low cost."

The engine will power the Phantom Express experimental spaceplane which is scheduled to test flight in 2021, but how exactly does it work? "It burns liquid hydrogen with liquid oxygen inside the engine. That reaction creates a huge amount of energy in the form mainly of heat, but the cool thing is it also produces water as the exhaust."

That gives the engine just eight hours of drying time, eight hours of inspection, and eight hours of preparation to turn again. Reaching for the moon, their ultimate goal is to meet the demand for worldwide connectivity by putting more satellites into orbit.

One of the key challenges is drying the moisture in the engine that's created when the fuel — liquid hydrogen and liquid oxygen — combusts, said Jeff Haynes, from Aerojet. Once the engine has been test fired, they run high-pressure air through the system for hours to dry it out.

"It generates a whole bunch of moisture and water within the engine," he said. With the space shuttle program, that moisture was also an issue but the drying only had to happen over weeks or months. "We have to show that we can do it in about eight hours, maybe six hours."

Wierzbanowski said the Phantom Express actually uses many of the capabilities and technologies from the space shuttle — specifically the main engine and thermal protection system.
